How can I make my home made greek letters look more polished?

I have the patterns for my fraternity's letters. They are primarily straight lines, but I am having problems making them stiff and having the material stay in tact (without raveling). I was thinking of using something like wonder under to get them stiff... I am also having a problem sewing them to tee shirts or a tote bag without damaging the outer edges of the letters. Any advice or knowledge would be GREATLY appreciated
